Depends what you mean by "malfunction". During SpectroMagic I've seen some of the smaller ride vehicles (Chip and Dale - I think) get their wheels stuck in the Main Street tram tracks

Once during the current parade at MK sorry drawing a name blank right now, it had rained right before the start and then the snowglobe got stuck on the slippery streets and caused a back-up. CM's had to come out and get the wheels back in track. It caused quite a delay.
 
Malfunction?... Don't know if you would consider this a 'malfunction' (I don't- it's horrible :( ) I was there when a float ran Pluto over.

Parade Problems

Awhile back I was watching SpectoMagic and the Mickey float just stopped. He was only stuck for a moment because a CM came driving this "car" type thing, hooked up Mickey's float to it, and he pulled him the rest of the parade route.
Another time I was watching SpectoMagic in Frontierland, right at the end of the route. One of the dwarfs came by and tripped, he went forward and his head kind of came off. Snow White and I both went to help him, but being so close to the end a CM came out and grabbed him and brought him off stage. Luckily there were no little kids around, because it was the later showing of the parade.

Yeah that "car" thing is called the tug, the Rope Girls escort it to the bridge that connects Liberty Square and the Castle Hub. It helps just in case any of the floats break down, or need to be pulled over the bridge after it has been raining since the wheels on the floats really aren't good with traction.

Oh my goodness! Poor little guy, I hope he was brought to the emergancy room!!!

after working parade shifts many times, and being in Disney parades, i would say that a costuming error, or a float malfunction happens everyday in at least one of the many parades on property. whether they be so small that the audience doesn't notice, or something like Mickey's Ear falling off... something happens everyday (i would bet).

When i would watch SpectroMagic, the night on bald mountain gargoyle would only blow the smoke ..turn colors...and stayed Closed...... :lookaroun

Ive seen him open and close before though....very cool..... :cool:

there are several places on the parade route where Chernabog can't open his wings... not enough room.
