I do know that he speaks with guests much in the same way that the animated Mickey character does - it's actually easier since there are no moving parts (eyebrows, jaw, etc) to worry about.

In terms of suit buttons, I'm not sure. That'd be pretty cool though! Anyone have some insight?

I have always wondered how he polishes his helmet.

I know for Mickey he has a button in one of his hands and when he hits it then the voice comes out. I knew someone who worked for Disneyland Paris who has worked in the suit in the past. But vadar must be a voice changer and he just speaks in general or maybe when he clenches his fist he speaks no idea haha
